Manufacturing Process & Machinery

 

Slab Selection & Layout: A large "Burgundy Red" slab is chosen for its structural integrity and aesthetic. The step profiles are digitally templated onto the slab to maximize yield and avoid natural flaws.

Cutting/Shaping: A CNC Bridge Saw or CNC Waterjet cuts the overall rough shape of the step (the tread and riser) from the slab. For bullnose or other edge profiles, a CNC Stone Router is then used to precisely shape the front edge of the tread.

Honing/Polishing: The surface of the tread is processed through an automatic linear polisher to achieve the desired finish (e.g., honed for traction or a light polish). The router-shaped edge is hand-finished by a craftsman using pneumatic polishers with diamond pads to match the surface finish seamlessly.

Fabrication of Details: Key details are cut:

Grooves: A router is used to cut anti-slip grooves on the tread nose.

Pencil Rail: A special router bit profiles a rounded groove on the underside of the tread's nosing.

Support Notches: Notches are cut on the back to secure the step to the stringer or supporting structure.

Quality Control & Sealing: The step is inspected, cleaned, and sealed with a penetrating sealer to protect it from stains.

 

Keys to Achieving Good Quality

 

Structural Integrity of Slab: This is the most critical factor. The slab must be free of deep fissures, cracks, or soft veins. A broken step is a catastrophic failure. Slabs must be tested for soundness.

Precise Thickness & Calibration: Steps must be cut to a perfectly uniform thickness. Variations make installation impossible and create a major safety hazard. A calibrating machine is often used after cutting.

Dimensional Accuracy: Every step must be identical in length, width, and depth. Even small errors compound over a flight of stairs, leading to misalignment and installation failures. CNC machinery is essential for this repeatability.

Consistent Finish & Color: All steps must be finished to the same sheen (e.g., honed). For "Burgundy Red," it's vital that all steps are cut from the same slab batch to ensure color and veining consistency throughout the entire staircase.

Reinforcement (if needed): For very long steps or those with inherent weaknesses, the back of the step may need to be reinforced with steel or fiberglass rods epoxyed into grooves to prevent cracking under load.
