The transformation from a raw slab to a finished leathered countertop requires specialized equipment and skill.

Slab Inspection & Layout: The process starts in the slab yard. Workers visually inspect the slab for fissures, cracks, or weak points. Using digital templating designs, they strategically layout the countertop sections on the slab to maximize yield and align the veining pattern attractively. This is often done with a digital overlay on a large screen.

Cutting: A Bridge Saw or a CNC (Computer Numerical Control) Waterjet is used. The CNC machine is preferred for precision and complex shapes. It follows the digital template to cut the slab into the exact countertop profiles, including the sink and faucet cutouts.

Edge Profiling: The cut-out tops are moved to a Router. A specialized bit shapes the edges to the customer's specification (e.g., eased, pencil-round, mitred). For a leathered finish, the edges are typically given the same textured treatment as the top later in the process.

Surface Finishing - The Key Step: This is where the leathered texture is created. The top is sent to a finishing line.

Polishing Pads: It may first be lightly polished to a consistent honed finish to ensure an even base.

Brushes: The critical step involves specialized diamond-brush heads that are run over the surface under pressure. These brushes "open up" the crystalline structure of the stone, creating the signature tactile, textured, and slightly undulating surface that resembles leather.

Cleaning & Sealing: The brushed stone is thoroughly cleaned with high-pressure air and water to remove all dust from the pores. While still dry, a high-quality impregnating sealer is applied. This is critical for a leathered finish, as the texture increases the stone's surface area and porosity.

Quality Check & Packaging: The finished product is inspected against quality standards. It is then carefully packaged with protective foam and cardboard on all edges and surfaces to prevent damage during shipping.

Keys to Achieving a Quality Product

 

Raw Material Selection: Quality starts with the slab. The factory must reject slabs with inherent cracks, deep fissures, or soft spots that could lead to future failure.

Precision Cutting: Accurate digital templating and CNC cutting are non-negotiable. This ensures perfect fit during installation, especially for complex angles and sink cutouts.

Consistent Finish Application: The leathered process must be applied evenly across the entire surface and on all finished edges. Inconsistent brushing pressure will create visible light and dark patches, ruining the uniform appearance.

Proper Sealing: This is the most critical step for longevity. An insufficiently sealed leathered surface will quickly absorb stains, especially in the textured grooves. The sealant must be applied evenly and given time to properly cure.

Careful Handling & Packaging: The leathered surface, while durable, can be chipped on the edges if handled roughly. Quality packaging is essential to protect the product until it reaches the installer.
